Phase 1: Pre-Disassembly & Safety
Machine Preparation: Park on solid, level ground. Lower the boom to the ground and engage the boom lock pin if equipped. Relieve all hydraulic pressure by cycling controls with the engine off.
Clean External Area: Power-wash the cylinder and connection points. This prevents external contamination from entering the system during hose removal.
Phase 2: Disassembly & Inspection
3. Rod Surface Inspection: Before full disassembly, inspect the chrome rod for arc-shaped wear patterns (indicative of misalignment). Any visible wear groove deeper than 0.05mm requires rod re-chroming.
4. Controlled Disassembly: Use a rod support stand during gland nut removal. Never let the unsupported rod hang, as this can cause bending.
5. Groove Measurement: After seal removal, measure seal groove depths and widths using calipers. Compare to specifications:
* Piston Seal Groove: Standard depth 7.5mm ±0.1
* Rod Seal Groove: Standard depth 5.5mm ±0.1
Any deviation >0.2mm indicates groove wear; consider component replacement.
Phase 3: Seal Installation (Critical Steps)
6. Thermal Conditioning: For cold environments (<10°C/50°F), warm the X-Wear™ PU seals to 25-30°C (77-86°F) in a heating cabinet for 30 minutes. This prevents cracking during installation.
7. Directional Seals: The asymmetric lip of the piston seal must face the pressure side (base end of cylinder). The PTFE-coated lip of the rod seal faces the oil side.
8. Installation Tools: Mandatory use of the included tapered installation cones (sizes 100mm & 120mm) when sliding seals over the rod end or piston. Never stretch seals over threads without protection.
9. Sequential Assembly:
* Install rod wear band first.
* Install buffer seal, then primary rod seal.
* Use a seal seating tool (included) to ensure both seals are fully and evenly seated in their groove.
* Install the dual-material wiper until it clicks into place.
10. Torque Specification: When reassembling the gland, use a cross-pattern torque sequence. Final torque: 450-500 N·m (332-369 lb-ft) for standard gland nuts. Use a calibrated torque wrench.
Phase 4: Post-Installation & Commissioning
11. Pre-Charging: Before connecting hoses, fill the cylinder barrel with clean hydraulic fluid through the port to prevent dry start.
12. Bleeding Procedure: With hoses connected, slightly loosen the rod end port fitting. Slowly extend and retract the cylinder 3-4 times over a 50cm stroke to purge air. Tighten fitting.
13. Run-In Period: Operate the machine at 50% load for the first 4-6 hours. Monitor cylinder temperature; it should not exceed 65°C (149°F) above ambient.
Warranty Note: Full 12-month warranty is valid only if installation is performed by a certified hydraulic technician and a proof-of-purchase/installation form is submitted to COGENG within 30 days.
